Does one of you ride a gear higher or lower than the other one more often than you realize?

Those two can contribute to a fair amount of MPG differences.
both bikes are gear the same but i guess your right on higher or lower gear

for this weekend i was thinking of keeping the N1EF and just put the needle on the top clip and drop the main jet to 175 to see if the fuel consumption gets better but im worried about doing any damage from making it a little leaner?

would it be fine ?

The N1EF drinks. When my 2010 EC300 was stock, even on top clip I'd be switching to reserve at 70kms (of mostly fire trail not riding hard). Going to the Yamaha/KTM N3 Series saw an immediate improvement in fuel economy. Easily 10km/L

Which N3 needle should I get, I can get one from the KTM dealer up the road from where I work I have an old 2000 300 ec so I take it it will fit fine and should I run it on top or second clip down?

I'd chase an N3EG/N3EH and run it in clip 3 with a 178/180 main jet. Same pilot you're using now. You could try and chase a Suzuki NEDG/NEDH as well if you wanted to try it. The older carbs liked the richer diameter needles. Shy away from anything you read regarding W/J diameters. Will be too lean.

Are you sure it not because you fall off a lot and loads of fuel leaks out the tank overflow?
